Kaolin is widely used in industries such as ceramics, refractories, coatings (as a filler), and construction materials. Following washing and filter-pressing, kaolin typically retains a high moisture content, resulting in a viscous, clumping-prone material. This not only consumes significant storage space and drives up transportation costs, but also complicates downstream processing—often leading to uneven batching and inconsistent quality in the final product. To address these challenges, we have developed a drying and volume-reduction solution for high-moisture kaolin that integrates a kaolin drying system with a pre-treatment stage. This system enables continuous, stable, and energy-efficient dewatering while preserving the whiteness and inherent properties of the raw material.

Common Challenges in Kaolin Drying

1. High Viscosity Leading to Wall Adhesion and Clumping

Due to its high plasticity, high-moisture kaolin tends to form clumps and adhere to the dryer walls and internal lifting flights. This creates a "mud coating" that reduces heat-transfer efficiency and, in severe cases, causes blockages that force a system shutdown.

2. Fluctuating Moisture Content in Raw Material

Factors such as variations in the washing process, storage methods, and seasonal weather (e.g., rainy periods) cause the moisture content of incoming kaolin to fluctuate. Relying on fixed drying temperatures and airflow rates makes it difficult to consistently meet target moisture levels for the dried product.

3. Strict Requirements for Whiteness and Material Properties

Kaolin is frequently used in applications where whiteness and purity are critical. Excessive drying temperatures or uneven heat distribution can lead to discoloration or localized material alteration, negatively impacting the quality of the final product.

4. Excessive Dust Generation

Fine kaolin particles are easily entrained in the hot airflow, resulting in raw material loss and increasing the burden of dust management and environmental compliance within the facility.

Drying Process Workflow

Raw Material Pre-treatment

After filter-pressing, the paste-like kaolin is first processed through crushing and breaking equipment to transform large, dense clumps into loose, granular material. A uniform feeding mechanism is installed at the dryer inlet to regulate the feed rate, preventing large, wet chunks from entering the rotary drum directly. This mitigates the risk of wall adhesion, clumping, and blockages at the source.

Rotary Dryer Unit

The production line utilizes a rotary dryer equipped with specialized anti-sticking lifting flights (internal baffles). As the drum rotates, these flights continuously lift and turn the material, ensuring thorough contact between the kaolin and the hot air, which results in more uniform heating. The hot air system employs zoned temperature control: the feed section initiates the evaporation of surface moisture, followed by a gradual process of removing moisture from within the material. This prevents the formation of a hard outer crust that could trap moisture inside.

Temperature and Moisture Control

Hot air temperatures are set based on the specific type of kaolin and the requirements of downstream applications. The process primarily relies on continuous, low-temperature drying to prevent high-heat-induced discoloration, a loss of whiteness, or alterations to the mineral’s inherent properties. An in-line moisture detection system can be installed at the discharge end to monitor the moisture content of the processed material in real time. Based on these readings, the system dynamically adjusts the feed rate, hot air volume, and heat source temperature to compensate for fluctuations in the incoming material’s moisture content, ensuring a consistent moisture level in the final product.

Dust Collection and Exhaust Gas Treatment

The exhaust gas from the drying process contains fine kaolin particles. The system incorporates cyclone separators and baghouse dust collectors to recover these fines, thereby minimizing material loss. Once collected and treated, the exhaust gas meets emission standards; this also reduces dust concentrations within the facility, creating a better working environment.

Buffering and Discharge

After drying, the kaolin enters a cooling/buffer silo. Once cooled to an appropriate temperature, it is ready for packaging, storage, or transport to the batching stage. This prevents issues such as moisture re-absorption or secondary clumping that could occur if hot material were stacked directly.

Key Advantages of the Solution

- Anti-Sticking and Anti-Clogging: The combination of a pre-drying disintegrator and specialized lifting flights reduces the risk of sticky material adhering to the drum walls, clumping, or causing blockages, ensuring continuous production.

- Quality Preservation: Zoned, low-temperature control minimizes the impact of high heat on the whiteness and material properties of the kaolin.

- Consistent Moisture Levels: In-line monitoring linked to operational controls allows the system to adapt to varying moisture levels in the raw feed, resulting in a more stable final product.

- Volume and Cost Reduction: Drying significantly reduces the weight and volume of the material, leading to lower costs for storage and transportation, as well as reduced energy consumption during subsequent calcination processes. - **Environmental Protection Features:** An integrated dust collection and material recovery design ensures high material yield while meeting workshop environmental emission standards.

Conclusion

The key to drying high-moisture kaolin lies in the synergistic coordination of several elements: pre-treatment (disaggregation), anti-sticking mechanisms within the drying drum, zoned temperature control, and a dust collection and recovery system. A well-designed, efficient drying process not only overcomes the challenges of dewatering, clumping, and wall-adhesion common with pasty kaolin, but also provides downstream processes—such as ceramics or building materials manufacturing—with high-quality, uniform raw material that has a stable moisture content. This enhances overall production line efficiency and ensures product consistency.
